재료의 미세 조직 관찰의 첫 단계로서 적당한 크기의 시편으로 자르는 과정으로서 가능한 자르는 표면에 열적 및 기 계적 손상이 가지 않도록 하여야 한다. 가장 일반적으로 사용하는 절단기는 Abrasive cutter 및 Diamond cutter 이다.

전자는 자르는 속도가 매우 빠르며 다양한 재료의 절단에 사용한다. 후자는 자르는 속도는 느리나 매우 단단한 재료 의 절단에 사용한다.

Abrasive wheel

Abrasive cutter 에 사용하는 소모성 Abrasive cut-off wheel 로는 비철금속류 절단 시에 쓰이는 Bakelite bonded silicon carbide 와 철 금속류의 절단에 쓰이는 Bakelite binder 로 제작된 Alumina 의 두 종류가 있다. SiC 및 Alumina wheel 은 상대적으로 가격이 저렴하고 마모율도 높으므로 Wheel 전체를 같은 재료를 사용하여 제작한다. 그러나 이 종류의 Wheel 은 Diamond wheel 에 비해 소모성이 크다.

이 중 Alumina wheel 은 철 금속류뿐만 아니라 알루미늄, 크롬, 니켈, 탄탈륨 등의 재료를 절단하는데 쓰이고 있으며 단단한 철 금속류는 CBN wheel 도 종종 사용된다.

Alumina wheel 은 Resin 또는 Rubber bond type 을 사용하는데 Resin bond wheel 은 주로 Dry cutting 에 사용하는 반면 Rubber bond wheel 은 Wet cutting 에 사용된다. 그러나 Rubber bond wheel 은 사용함에 따라 인체에 유해한 고무 타는 냄새가 발생하므로 많은 실험실에서는 장비 위에 Hood 를 설치하여 사용한다.

Diamond wheel

장 수명용은 Diamond 또는 CBN 을 이용한 Wheel 로서 비싼 반면 장기간 사용이 가능하다. 따라서 사용하는 Binder 도 Abrasive particle 을 장시간 단단히 잡아주는 종류가 사용된다. 이 종류의 Wheel 은 비소모성 Cut-off wheel 로서 적절한 원판 재료에 Diamond 입자를 접착한 Wheel 이다. Wheel 은 Metal core 에 Resin 또는 Metal bond 를 한 형태를 사용하는데 이러한 Wheel 은 시편과 함께 Loading 되기 때문에 절단 시에 주기적으로 Dressing 을 해주어야 하고 Low 또는 High speed saw 로 사용된다. 또한 입자의 접착밀도에 의해 두 종류로 분류되는데 High concentration diamond wheel 은 주로 무른 재료의 절단에, Low concentration diamond wheel 은 단단한 재료의 절단에 이용된다.

Diamond saw 의 경우 거의 모든 재료의 절단이 가능하며 주로 분당 200RPM 의 속 도로 Wheel 을 회전시켜 사용하는데 Wheel 의 두께는 대략 0.2~0.4mm 이며 외경은 3~7″를 주로 사용한다. 각 Wheel 은 경제적인 면과 성능에서 서로 보완적인 입장으 로서 우선 Diamond 또는 CBN wheel 은 binder 의 종류에 따라 두 종류로 분류된다.

하나는 Metal binder 를 사용하는 종류이고 다른 하나는 Bakelite (또는 다른 수지)

binder 를 사용하는 것이다. 두 종류 모두 공히 단단한 재료의 절단에 사용된다. Metallic binder 의 경우는 Ceramic 등 더 단단한 재료에 사용되고 Bakelite binder 의 경우는 이 보다는 약간 무른 Sintered carbide 등에 사용된다. CBN wheel 은 거의 Bakelite binder 를 이용하는데 주로 단단한 철 금속 및 단단한 주철의 절단에 사용된다.

▪ Mounting Consumables and Accessories

일반적으로 절단된 시편을 Grinding 이나 Polishing 하기 위해서는 수지를 이용하여 일 정한 형태로 만들게 되는데 이를 Mounting 이라 부른다.

Mounting 은 세가지 주요 기능이 있다. 첫째 기능은 시편의 가장자리 및 시편의 표면 을 보호하는 기능이며, 둘째 기능은 다공성 재질의 기공을 채우는 기능이며, 셋째는 다양한 모양의 시편을 다루기 쉬운 일정한 크기로 만들어 주는 기능이다.

Mounting 방법은 크게 두 가지가 있는데 Hot compression mounting 방법 및 Cold mounting 방법이다.

시편과 사용 목적에 따라 이 두 가지의 방법이 선택적으로 사용하게 된다. Hot mounting 은 열 가소성 수지 및 열 경 화성 수지 등을 사용하여 Mounting press 를 이용하는 방법이며, Cold mounting 은 Castable 수지를 이용하는 방법이다.

Mounting 할 때에 가장 주의점은 시편 표면의 Grease 및 이 물질을 제거하여 시편과 수지 사이의 접착력을 최상의 조건으로 유지시키는 것이다. 이 과정이 잘못되면 틈이 생겨 Polishing 시 연마재 및 윤활제가 들어가 원만한

Polishing 을 할 수가 없게 된다. 또한 시편의 크기에 따라 Mold 의 크기를 선택하여야 적절한 Mounting 을 할 수 있다.

Hot Mounting

Cold mounting 에 비하여 시간이 걸리는 단점이 있으나 Mounting 상태 가 양호하여 Grinding 이나 Polishing 에서 문제의 소지가 없다. 대표적 인 수지는 Phenolic, Acrylic, Epoxy , Dially phthalates 등이다.

Cold Mounting

수지와 경화제를 사용하여 mounting 하는 방법으로서 단 시간에 많은 Mounting 이 가 능하고 상온에서도 Mounting 이 가능하므로 열이 가해지면 안 되는 재료에의 적용이 가능하다. 단 Hot mounting 에 비하여 Mounting 상태의 질이 떨어지는 경우가 있다.

▪ Grinding/Polishing Consumables and Accessories Grinding

절단 작업에서 발생되는 손상을 제거하기 위한 가장 중요한 시편 준비 작 업으로 주로 60mesh 부터 120, 240, 320, 400, 600mesh 의 Sand paper 를 사용한다. 초기 Grit size 는 절단 시 발생된 손상의 깊이와 표면 거칠기에 많이 좌우되는데, Band saw 에 의한 절단 시 초기 Grinding grit 은 grit # 60 또는 #120 을 사용하며, Abrasive cutter 에 의한 절단 시는 120-240 grit, Wire saw 또는 Diamond saw 에 의한 절단 시는 주로 320-400 grit 을 이용 하여 초기 Grinding 을 시작한다. Grinding 시 열 발생을 최소화하고 Paper 의 수명을 연장하기 위하여 Wet grinding 을 이용한다. Wet grinding 은 눈 메움 현상을 완화하여 주며 표면으로부터 떨어져 나온 마찰입자 및 절단 조각들을 제거해 주기 때문에 떨어진 마찰 입자들이 시편 표면에 묻히는 경향을 최소화 해주는 장점을 가지고 있다.

Grinding 의 방향은 각 단계마다 45-90 도 사이로 다양하게 잡아주어야 한 다. 수동 Grinding 에서는 전 단계에서 생성된 Scratch 의 제거 유무를 육안 으로 확인하여야 하며 자동 Polishing 장비는 일정한 방향성을 갖는 Scratch 형상을 확인하여야 한다. 각 단계마다 시편은 항상 흐르는 물로 깨끗하게 세척하여 각 단계에서 떨어져 나온 마모 입자들이 다음 단계로 의 유입을 방지해 주어야 한다. 좀 더 예민한 시편은 초음파 세척을 사용 한다. Grinding 용 연마재는 SiC, Emery, Alumina , Diamond, Boron carbide 등이 사용된다.

SiC 는 고유의 높은 경도, 낮은 가격 및 좋은 절삭 특성으로 인하여 가장 많이 쓰이는 연마재이다.

Alumina 의 경도는 SiC 에 비해 좋지는 않지만 거의 유사한 경향을 가지고 있으며, 손실된 마모 입자들이 시편에 묻 는 현상이 나타나지만, 주로 연한 재료에 나타난다. 따라서 연한 재료의 경우에는 SiC 또는 Emery 로 대체하여 사용 한다. 이러한 묻힘 현상은 Dry grinding 에서 주로 나타나는 현상인데 Wet grinding 에서 나타나는 경우는 액체 비누 또는 Kerosene 의 사용으로 이러한 문제는 감소시키며 파라핀 왁스 같은 고상 윤활제가 더 효과적이다.

Emery 는 Alumina 와 Iron oxide 의 혼합물로서 SiC 또는 Alumina 보다 낮은 경도를 가지고 있으며, 유실된 마모 입자 들의 묻힘 현상은 SiC 에서보다 더 일반적으로 나타나며 한때는 광범위하게 사용되었으나, 현재는 SiC 로 거의 대체 되고 있다.

공급하는 Sand paper 는 두 종류로서 Premium grade 는 수입품으로서 완벽한 Water proof 특성으로 사용 중 Curling 이 없으며 재 사용이 가능하다. Standard grade 는 Premium grade 보다는 성능이 떨어지나 저렴한 비용으로 Grinding 이 가능하다.

Polishing

600grit (P1000) grinding 후 경면을 만들기 위하여 Polishing 을 한다.

Polishing 단계는 Coarse 와 Fine 의 두 단계로 분류하는데 Coarse (rough) polishing 은 30~1 micron 의 연마재를 사용하며 Fine polishing 은 1 micron 이하의 연마재를 사용한다.

Rough polishing 은 1 회 또는 그 이상의 연마 단계를 가지고 있으며 Low nap 또는 Nap 이 거의 없는 Cloth 를 사용하고, Fine polishing 은 Low-medium, High nap cloth 를 사용한다.

Polishing 은 시편의 절단이나 Grinding 영역과는 분리되어 있는 청정 영역 에서 진행되어야 한다. 또한 Polishing 은 가급적 빠른 시간에 끝내야 하는 것이 기본적인 수칙이다.

우선 소모품의 사용이 과다해 지고 시편이 필요이상 Damage 를 받게 되어 Edge rounding, Relief 등 원하지 않는 현 상이 발생하기 때문이다.

또한 새로운 소모품이나 기기를 사용할 경우에는 사전에 미리 사용하여 소모품이나 기기의 특성을 파악한 후 본 시 편 준비에 임하여야 한다.

Metallography 에 수반되는 Polishing 에는 매우 다양한 변수가 있고 일반적으로 거론되는 것은 연마재 및 Polishing cloth 이며 이 문제에 대해서는 충분한 검토가 있으나 그 외에도 중요한 변수들이 있는데 이런 일련의 문제점들은 간 과하는 경향이 있다.

중요한 변수 중의 하나가 속도로서 속도는 Polishing 의 마지막 단계에서는 특히 중요한 Factor 로 작용하는데 Comet tail, Pull out, Edge rounding 과 같은 현상들이 속도 조절이 적합하지 않은 경우 생기는 현상이다.

일반적으로 최상의 Polishing 표면을 얻으려면 시편의 전체 면에서 같은 상대속도(Polishing cloth 와 시편 사이)를 가 져야 한다. 이를 위해서는 시편의 회전 속도와 Wheel 의 회전 속도가 같아야 한다. 또한 회전 방향도 동일해야 한다.

Polishing 에 사용되는 소모품은 Polishing cloth, 연마재 및 윤활유 등이다.

Polishing Powder

크게는 Ceramic 과 Diamond 로 분류된다. Ceramic 은 다양한 재료가 사용되나 가장 많이 사용하는 것은 Alumina 이며 Silica 및 Ceria 등도 사용된다.

Alumina

Powder 및 Suspension 이 공급되며 주로 Final polishing 에 사용된다. 특히 0.05 ㎛은 경면을 위한 목적이 아니라 잔 류 응력을 없애기 위한 것으로 표면 조도를 높이기 위한 연마재가 아니다.
